What AQL level should be used for molded pulp packaging?

Set a level per defect class rather than one number for the product. Critical defects that affect food contact, structural integrity or machine running take a zero-tolerance or very tight level; major defects affecting function take a tighter level than minor cosmetic ones. The levels must be written into the purchase agreement and tied to named characteristics, because an AQL applied to the whole article mixes a safety question with a cosmetic one and cannot be defended in either direction.

How do you define cosmetic limits for molded pulp?

With numbers, not adjectives. Specify where the defect may appear, its maximum size, its maximum count per piece, the viewing distance and the lighting. Photographs with a scale bar are the practical form, and a boundary sample set retained by both parties is stronger still, because it settles the same case identically every time. A standard that says no visible marks guarantees disagreement, since marks are always visible to someone and the dispute becomes a matter of taste rather than measurement.

How should samples be drawn from a molded pulp lot?

Across pallets and cartons rather than from one carton, otherwise the inspection tests the packing instead of the production run. Sample by piece for dimensional checks and by stack for nesting and cube, and inspect every nth piece of a nested stack plus the bottom piece. Check critical characteristics before cosmetic appearance, because appearance is where inspector attention drifts and a time budget spent on the least consequential class produces a plan that finds nothing that matters.

Why do dimensional rejections spike straight off a container?

Moisture. Molded pulp takes on water in transit, and a tray measured immediately after unloading can read differently from the same tray after a day in a dry warehouse. Where dimensional acceptance matters, state a conditioning time and environment in the inspection procedure and measure the same sample twice to reconcile the readings. Recording both values also builds the evidence base for a supplier discussion about packing, container loading and drying consistency.

What should happen when a molded pulp lot fails inspection?

Follow a disposition decided in advance, not one invented during the dispute. Four options cover nearly every case: accept with a concession and price adjustment; sort and rework with a negotiated cost split; return at the supplier's freight; or reject and reorder. Each needs a trigger, a named cost owner and a decision clock, because the most expensive outcome is not a rejection but a pallet sitting in limbo while both parties wait for the other to move.

Can inspection data improve a molded pulp supplier?

Only if it is fed back. Send numbered lot data monthly rather than only on rejection, because improvement follows measurement the supplier can act on and a rejection notice carries no process information. Look for patterns rather than single failures: warp clustering at one mould position points to uneven drying, cosmetic drift over weeks points to a fiber or die change, and moisture-related rejection points to transit and packing method.
