An LED lamp is two objects in one box: a heavy metal or ceramic base and a fragile glass shade. Foam wraps both together, letting the base hammer the shade in transit. Molded pulp separates them — the base sits in a locked cradle, the shade floats in a dedicated glass pocket, and the box finally balances.

The Scenario: The Glass Shade That Never Survived Courier

A lighting brand shipped 3,500 table lamps with foam corner blocks and a single bubble wrap layer on the shade. 3.1% arrived with cracked or chipped shades. The redesign split the lamp into two pulp cradles — base cradle and shade cradle — separated by a fiber divider: shade damage fell to 0.4%.

The Solution: Two-Cradle, One-Box Design

The lamp box is engineered as two independent cradles separated by a divider:

1. Base cradle with locking ribs The base sits in a shaped cradle with locking ribs that prevent all translation. Vibration testing at 5 G shows zero base movement — the base can no longer reach the shade.

2. Glass shade cradle with full perimeter support The shade rests on a formed ring that supports 100% of its rim, with a crush-zone crown above. Drop tests at 76 cm show no shade contact with any box surface.

3. Fiber divider as third element A flat pulp divider separates the two cradles, converting the box into a protective sandwich. This single piece replaces 4 foam blocks and speeds packing time by 40%.
